I *think* you've answered this elsewhere Randy, but who are you using for a machine shop?
custom fab stuff has been done at B&B Fabricating here in Farmington and dealer installation at Rochester Motorsports
I dropped my stator side cover off at KJE Automotive in Rochester a few days ago to drill the stator bolt holes and tap them all the way thru

Significant progress, the external auxiliary alternator is mechanically installed, still have to fabricate an auxiliary battery box and do the wiring

Alternator is a Powermaster 8182 75 amp rated for up to 20,000 rpm, between the stock alternator and the auxiliary alternator, I will have 108 amps on tap

What ratio are you driving this at (since it doesn't come with a pulley...)? I see most ratings at 6K RPM as the industry standard. I notice the part #8182 has 7A at "idle" and 75 A at max rpm, vs. the 8162 at 30 A idle and 55A max respectively. If they're rating it at 13.5V, you're looking at 1458 watts at peak speed? This seems odd since you're into insulation, not heated gear. :dunno:
I use insulation for the coldest weather where I only ride solo (25°f and colder), electricity for above and maybe 2up
pulley ratio is 1.5:1, the guy I bought it from did a lot of experimentation with pulley ratio and load testing at various rpm, initially he was using a different alternator but it couldn't handle the high rpm of a bike, hence the reason for the 8182, his testing showed that it puts out over 50 amps at V-strom 1k cruising rpms.he ran this setup for nearly 2 years until he returned his Vee to stock and sold the bike. then offered me the setup for $200
Looks like my auxiliary battery will be a DS42B24R (Prius) , I will have to notch my inner fender for clearance
leaning toward a yellow top optima, designed for both starting and deep cycle, 450CCA, with the extra power, I will easily have enuf for 2up heat,100watt eurobeam driving lamp, 55watt fog lamp (both Hella 4000s) a set of low mounted leds, heated seat (rider and pillion) and a 200 watt inverter, as well as gps,radar & autocom

Take a look at a marine battery if they are small enough, they take lots of physical and electrical abuse
now I get to work on the box, I will make a cardboard mock-up to give to my local fab shop, end result will be tight fitting box about 5" higher than in the photo

ready to make progress again, but am rethinking my battery location
it would be much easier to mount the battery and all the components in a NEMA 4 box on my luggage rack, it would be more easily accessible, and the Optima battery is an AGM so it don't need to be mounted vertical, the downside is higher center of gravity, the 23 lb battery will be nearly a foot higher, and behind the rear axle
a custom battery box would be much more complicated, and cut into the underside of the tail with barely any clearance between the chain guard at full compression of the suspension

4 years later......... the build was put on hold while I was getting my seizure disorder under control. haven't even registered the bike in 2 years. Today, it went off to my dealer for service & inspection, I will get it registered tomorrow, so they can put a sticker on it.
Then I'm back to the build, first thing is the battery box, then an auxiliary wire harness, and hook it all up.
after that, next on list is a Russell Day Long Saddle
and somewhere in future is an expanded fuel tank
I learned today, I may have a rusty fuel tank issue
Let me know if/when you want a hand with that so we can make sure the entire tank gets coated proper!
