I don't know if you tried running a tank full of cleaner through it yet but Autozone has STP Complete Fuel System Cleaner for free after rebate. The rebate should be on the wall or maybe at check out. Just ask for the rebate form.

the symptum described on that link you gave me is pretty much exact same thing. no big noise that would suggest otherwise. there is a thread on the zx10 site about it but there is no mention of the symptum.

it was the shim that failed follow by chaos. this only effect earlier model of 04. im one of the lucky one. later model and 05 got a fix and should not be effectied according to the guy at zx10 site. other owners already tried kawi and they're not admiting anything.Quote:

Of course, why would a manufacturer recall the item when bikes aren't crashing because of it. At least that diagnosis should give you comfort in your ability to perform a valve adjustment on a shim under bucket topend. LOLQuote:

SSG asked me to give a little insight on the Generator issue. The generator problem existed in early 04 ZX10's Kawi changed the shaft on late 04' but told nobody about it, Kawi customer service will not talk to you about this issue and will only say "They Don't have a problem" well Duh the customer has the problem with your bike. OK back on target, the oil gallery on the early 04 generator shaft was too small not allowing enough oil to the bushings.
It is not too bad to try and check the generator, but takes a bit of know how to put it back in, right. It has to be shimmed correctly. Remember you are dealing with a part that will be spinning at 22,000 RPM that sits right under your family jewels. The symptoms you describe can be the generator, not saying that is it but it could be. If I were you, I would remove the generator, and check the condition of it.
Check:
Stator housing - Heat marks
Loose magnet material
Metal shavings
This is not too difficult of a job but does require some technical knowledge.

looks normal except the brownish color and the grinding spots on the roto housing. what do you make of it. coil resistance is 0.2, manual says .05~.5

Looks good so far, what about the bushings inside the stator housing? How did they look. And the main shaft, any chaffing or heat marks?

main shaft has no chaffing or heat marks.
No, if you have had the stator cover off of the shaft, look inside the cover and bushings are in there. You have to disasemble the piece you have pictured above to get to them, it is a small snap ring. Remove the snap ring and remember how the parts come off and put them back exactly how they came off.

in the housing, the only thing to inspect is the rubber damper. remove the main shaft, gear, and there is ruber damper. is that a bushing you talking about?

The bushing is in the hole inside if the stator housing where the magnets are and the little rubber cush drive pieces are. The part where the shaft goes into.

that's a bushing? i forgot to take the gears out when i took the main shaft out. i'll check tomorrow.

yea i did that and remove the main shaft then put it back, forgetting to take the gears off. :doh:
put it all back together yesterday... didn't have a chance to further testing.
battery output @4000rpm reads 14.48V. normal range 14.2 ~15.2
forgot to put it in gear and run it... was late and rushing home.
glad i took the generator out anyway.
how else can i check if ignition has good spark or not? there is a check for voltage going into the coil stick but i don't have the peak voltage meter as per manual. digital meter doesn't do it.
This may be answered way back but
Please have changed fuel and the fuel filter. One load of really bad gas could give you these symptoms.
If the fuel filter etc is plugged up
Other thought if it has dual injectors maybe 2nd bank is not firing only primary. Primaries control up to like 1/4 throttle.
Then the 2ndaries kick in for the power.
Also examine wire open exhaust valve
Check tail pipe for potato
there is no fuel filter. is there?
did a test run down the street last night, skinless, with new plugs. starting from low speed, it was smooth,no jerky. then around 7krpm, it started to lose power, slowing down. the more i gave it a gas the more it slowed down.
i'll be doing a quick test ride without the pipe next... gonna be loud but i'm sure neighbors wouldnt mind too much. :dunno:
there has to be fuel filter somewhere
might be part of the pump if in the tank

manual says "fuel filter or pump screen clogged - inspec and replace fuel pump." :dunno: no external filter.

Have you checked the throttle position sensor? Does it run worse the faster it spins (more rpm), or the more you open the throttle? It should be an easy test to measure the resistance with a multimeter.
