I'm gonna pick up some dielectric grease tomorrow & smear some on those contacts, put it back together & take it for a rip... hoping that'll solve my problem, but if you guys have any other theories, fire away.

Maybe ring it out with an ohm meter, I don't know? I have an extra switch from an '04 you're welcome to if it helps. The switch physically looks the same but has three wires coming off the side, I think it could be made to work.
hmmm. A male/female connector that requires a day to locate and two days to think about the best way to fix?

from your drawn in 'dirt' it looks like the contact plate never makes it to the middle of the blue wire's contact point..
if i am right, and if it were me, i would probably reprofile the shoulders that determines where the 'rest' location is on the movable piece of the kill switch, in hopes of getting the point of contact closer to center.
or just replace the damned thing..
also check the wires to and from the switch anywhere they go through a plug-style connection.

Sorry... not really pissy, just hungry & tired...
That & the whole part about the bike not starting for a minute or two after it completely dies throws a wrench in the kill switch theory. This is why I want to get other potential solutions from people that are knowledgeable about this particular bike & electrical issues in general.

Sounds like you already know what you are going to do, clean it up, goop it up, slap it back together and pray it works. I'd do the same thing.

If I were you I'd probably try disabling the kill switch and test-riding the bike in a safe environment to determine whether the switch is actually the problem.
It may well be the kill switch, but it also would not surprise me to hear that the CDI has an intermittent fault. I've heard of them causing weird behavior like this on more than a few occasions; even had an intermittent CDI on one of my bikes.
If disabling the kill switch doesn't stop the problem, see if you can swap CDI units with another bike that's not having any issues and try to duplicate the problem.

well, then if you want more opinions, then get a voltmeter and start testing the shit out stuff.
Just from the couple of pictures you posted, it looks like it may be arcing across the 2 points. That could be causing the short. Test the resistance and see if its within spec.
And... $150 is outrageous for a kill switch. Kind of like the prices for brake light switches for my Duc... that's why, when it went bad I went to radio shack and got one for $3.
PS... I'm not an electrician, but I did stay at at holiday inn express.

A friend of mine has a 2002 RSVR and he had a similar problem. It got worse over the years and miles. He replaced the kill switch. That was not the problem. I just left him a message to get the full story.
I would also suspect the CDI

My friend said. Under the right leg there's a triangular shaped vent panel. Find a 4 wire white connector. There's a blue wire in that connecter that is lose. It is a known problem with that connecter.
Also he added if you need a switch he has one off a 2002. $50.
So from what i have read only happens at full throttle?
Could it be either vibrations causing a bad solder point to cut out?
or a faulty tip over safety kill switch?
