    No other clearance issues other than the plugs and I imagine that's related to the crown on the top of the pistons. The new slugs are much different then the OEM ones so it is, in part, not really a surprise that this has occurred.

    What plugs does that motor call for?

    Edit: NGK-R0409B-9 or R0409B-10 would do the job, and is recommended by NGK for your application. The R0045Q is suggested as well, is a true surface discharge unit but costs more than twice as much.

    Everything right down to the AMA documentation I read during my research suggested that the IMR9's were suitable so that's the plug I went with.

    Some other thoughts I had were that someone might've planed the head but I think I would have noticed the machined surface as well as the fact that the valves are not contacting the pistons in all this and judging by what I saw, I'd say it's the the first time ever this motor has been apart.

    As much as I hate to type this, I think my only real choice is to have the piston dimensions checked and go from there.

    I'm pretty sure you would have noticed this but I'll ask anyway. are there crush washers on the plugs? if they are missing for whatever reason maybe that's where your missing clearance went.

    Yes, the spark plug crush washers were present, as was the head gasket....just in case anyone was wondering.

    Gonna be pulling the head off to check all that.

    Thing is these plugs, and this build in general, isn't anything special. The IMR9 plugs are optional as far as the Honda factory is concerned but they are the recommended plug for this application from everything I was able to dig up. Obviously I can get the "crazy plugs" but I don't have $115 for spark plugs in light of my house purchase.

    Those pistons aren't just drop ins, those are some precision slugs designed for maximum squeeze, you've got to manually set the squish/deck height on them even assuming all else is bone stock. (That would also explain why the plugs are just kissing the pistons but you've got plenty of valve clearance, they're expecting wilder cams.) Even if you were doing a totally OEM build I'd tell ya to check squish and deck height along with all the other clearances, standard supersport build practice to dial them in.

    Ah, fair enough. (Damn, so much for building a bike JUST faster than Bergs by setting MY tolerances .00005" tighter...) Weird then, I would expect the plug relief to be cut by the same CNC program that does the rest of the piston crown, you'd think if the CNC was off all of it would be.

    Wow. I suck. I won't even need to send the pistons out because I went 0 for 4 on installing them.

    My only excuse is I was drunk.

    At least it's an easy fix......
