I'm still trying to figure out the pitfalls of motorcycle electronics. But I have seen some suggest that the simple 'shunt' style regulators on most of these bikes actually work better when loaded up. I imagine there is some tipping point.

The tipping point is when the charging system output voltage drops too low to keep the battery charged. That's when the load is so big that the shunt carries no current and the alternator can't produce the current required by the load. There's never a bad reason to load up the charging system to the point that the shunt is not used, as long as the voltage remains high enough.

But I had my first 40 min ride in high 40's/low 50's today...I liked the feeling of heat so much I was squeezing the bars more than usual, haha
But they're awesome...I could finally feel my hands at the end of the ride...however like any electronics, I noticed that the higher the rpm's (and voltage), the warmer they were

Considering I bumped this, I might as well update. I took the plunge and ordered a last-years'-model Gerbing's jacket and a Firstgear controller and pair of gloves the other night.
I have Renthal 755's (aluminum) on the a Tiger. I was going to buy the 1" model and put an insulating sleeve over them but Hot Grips says:
Anyone try this?NOT for aluminum handlebars, as the aluminum acts like a heat sink, drawing away much of the heat. Filling aluminum handlebars with ANY form of insulation is virtually ineffective.

Whatever grip heaters you want to use will work fine on aluminum bars if you insulate them first. My Tiger has an aluminum bar, I wrapped the clutch end of it in two layers of electrical tape, one plastic and one cloth, then put the Symtec heater element over that and the grip over everything. Works great.
But that layer of insulation between the bar and the heater element is critical, or yes, the bar will just turn into a big heatsink.

With a 3D printer we can make a custom sleeve that is 7/8ths ID and 1" OD. Just wanted to see if anyone else made it work.

That spacer idea seems like overkill. With 1" OD you'll need two sets of grips so you can use two throttle side grips. Why not just wrap the bar? I used oversized heat shrink insulation, which was included in the kit I bought.
Come to think of it, I don't think I've had heated grips NOT on aluminum bars. I just gave a couple turns of electrical tape, as mark mentioned. Let's not overthink this...

With 2 Kids and a travelling wife I am unable to make time for longer rides this year but still commute to work and take a few liberties with my lunch break. Most of my solo rides these days are no longer than 30 minutes and I can't really justify spending too much on heated gear at the moment.
I do however want to buy a decent pair of winter gloves, may be heated ones.
How do you like the Firstgear gloves?
I wouldn't wait for a review from me. My season is basically over, despite buying this gear.
